3D design and printing for our devices

A useful part must fit, preserve access and allow revision. Study how measurements become parameters, geometry, manufacturing and reproducible documentation.

9 planned lessonsCR3-S04
Understand the idea. Design, test and explain your solution.

Your mission

In pairs, design a small support or enclosure for ESP32 or a sensor from the previous project. Retain editable model, export and fit and physical integration tests; add an HTML/CSS sheet with tested navigation. Printing is organised in teacher-managed batches within the planned work, without claiming unperformed prints.

4.1. Designing from a need

Learn · theory and practice

A support holds a component in a useful position; an enclosure may also protect or group it. Its silhouette alone does not describe its function. Identify user, setting, sensor orientation, USB access, buttons, ventilation, cables and maintenance. A part holding a board securely while covering its sensor fails its purpose even if the drawing looks attractive.

A requirement connects a need with a check: connector access, insertion without force, stability or intended removal. Separate object measurements from design decisions. Width and connector location are observed on the module; wall, base and joining method are chosen according to function and process. A dimensioned sketch locates references, openings and cable travel without assuming that enlarging the whole box solves every problem. Keep the component disconnected during measurement and initial fit tests. A small, removable solution facilitates correction, maintenance and reuse of resources from the previous project.

  2. Requirements
  3. Dimensions and access
  4. Use tests
Original diagram · Sintaxis Divergente

A worked example

A module fits a tray, but its cable must bend against a wall. The width requirement is satisfied while the connection requirement fails. Increasing width may not change the wall obstructing the cable. Locating the connector and its direction in the sketch supports a specific opening and an access test before manufacturing another part.

Your turn

  1. In Google Docs, describe the need and four testable support requirements for a disconnected classroom module.
  2. In diagrams.net, draw a dimensioned sketch and distinguish observed dimensions, decisions and areas that must remain clear.
Pause and check

Why does a module fitting inside not prove that the support fulfils its function?

4.2. Measuring and allowing space

Learn · theory and practice

Designing a cavity requires distinguishing the component’s measured size from the space we choose to leave around it. The nominal dimension is specified in the design; the manufactured dimension may differ because of process, material, geometry and measurement. Tolerance expresses the permitted variation in a dimension. Clearance, by contrast, is the intended space between parts to allow assembly or movement. This distinction explains why a part can be manufactured as intended yet still lack the space needed to fit.

In a centred cavity, clearance per side occurs on both sides of the module. The nominal opening is therefore calculated by adding that clearance twice to the observed width. Walls are then added towards the outside: subtracting them from the opening would reduce the useful space just defined. This relationship connects the object’s measurement with design decisions. The chosen clearance needs checking with the material and profile used; a value working in one print does not guarantee the same fit in another.

Checking starts with an interpretable measurement. A calliper’s resolution makes small changes in its reading distinguishable but does not guarantee accuracy. Contact, orientation and the chosen reference affect the result; repeating critical dimensions and recording units consistent with the instrument supports review. If rubbing occurs, compare the device measurement, nominal opening and manufactured opening in the affected area. Retaining the observed measurement allows the cause to be investigated; changing it to match the drawing would hide the discrepancy.

  2. Clearance per side
  3. Nominal cavity
  4. Manufactured dimension
Original diagram · Sintaxis Divergente

A worked example

A fictional module measures 24.6 mm and the test allows 0.3 mm per side. The nominal cavity is 25.2 mm. With 1.5 mm walls, the corresponding exterior would be 28.2 mm. These hypothetical numbers explain relationships and are not recommended kit settings. Subsequent testing must check the manufactured opening and access while preserving the original measurements.

Your turn

  1. Using the available calliper, measure critical dimensions twice on the disconnected module and record reference and unit in Google Docs.
  2. In diagrams.net, label measurement, clearance per side, cavity and walls; calculate design relationships without presenting them as a fit guarantee.
Pause and check

What would you check if the nominal opening is correct but the part does not fit?

4.3. A model preserving relationships

Learn · theory and practice

A parametric model describes dimensions through named values and relationships between them. The module’s observed width is a measurement; clearance and wall thickness are design decisions. If the opening depends on width + 2 × clearance and the exterior on opening + 2 × wall, changing clearance updates the related dimensions while retaining the chosen thickness. A parameter is useful because of that dependency: repeating the same number in several places does not establish a relationship between them.

OpenSCAD turns these dimensions into geometry through operations on solids. cube creates a volume and union combines solids; difference subtracts subsequent solids from the first. To create an opening, the subtracting solid must overlap the part. translate positions it through displacements along x, y and z without changing its size. Moving an opening and widening it therefore produce different effects. The order of operations and the positions of solids determine which material remains in the model.

These relationships also explain a revision. If the opening grows while the exterior remains a fixed number, the wall may become thinner unintentionally. Examining dependencies explains the change before manufacturing. The .scad file retains parameters and decisions for revision; a surface export does not replace it. The guided support provides a starting point for study, while openings, fasteners and dimensions must match the actual module. A parametric model facilitates adaptation but does not guarantee compatibility with every ESP32 without checking.

  1. Parameters
  2. Relationships
  3. Geometric operations
  4. Revisable model
Original diagram · Sintaxis Divergente

A worked example

One copy uses the clearance parameter for the opening but keeps the exterior as a fixed number. Increasing clearance can unintentionally reduce wall thickness. The general view may still resemble a correct box. Reviewing dimensional relationships locates the inconsistency before printing: a parameter preserves a design decision rather than merely reducing typing.

  2. In a copy, change only one clearance and inspect cavity, exterior and openings; explain preserved relationships in Google Docs.
Pause and check

Why is moving the subtracting solid different from widening the opening?

4.4. From mesh to layers

Learn · theory and practice

Exporting a mesh prepares surface geometry for manufacturing. STL preserves neither the source file’s parameters nor an explicit unit that all tools interpret identically. After importing into Bambu Studio, check a known dimension in millimetres. A wrong scale can produce a geometrically similar part that is useless for assembly even when opening the file raises no error.

The slicer converts the model into layers and toolpaths for a particular machine, nozzle, material and profile. An open surface, zero-thickness wall or overly fine feature can produce incomplete paths. Layer preview checks base, walls and openings rather than just exterior appearance. Profile capability constrains manufacturable details; we do not impose a universal thickness without knowing it. The teacher validates P1S and material configuration. Retain source, export and slicing project or profile as different documents: they support revising design, exchanged geometry and process preparation respectively.

  3. Slicer
  4. Layers and paths
Original diagram · Sintaxis Divergente

A worked example

A window appears in OpenSCAD, but its edge disappears in layer preview. This does not establish printer failure: nothing has been manufactured yet. Check whether the feature has suitable thickness for the profile and whether import scale matches. Locating the discrepancy between geometry and paths allows correction before consuming material while retaining the reason for the change.

4.5. Comparing before manufacturing

Learn · theory and practice

A prototype answers specific questions at lower cost than manufacturing the complete assembly. Cardboard checks approximate volume, access and cable location; it reproduces neither printed-material tolerances nor properties. A small test piece can reproduce the fitting area with the chosen profile. Before repeating a whole enclosure, decide which uncertainty to reduce and which test provides that evidence.

Orientation changes supports, overhangs, finish and layer direction relative to loading. Printing supports help manufacture some areas but consume material and require removal. Compare two orientations while keeping model, machine, material and profile constant so estimates are interpretable. Slicer mass and time are predictions, not measured consumption or duration. A lower estimate may fail stability or functional strength. P1S Combo does not require multiple colours or materials; this small part prioritises one material unless a need is justified. The teacher manages printing, removal and machine conditions.

  1. Design question
  2. Suitable prototype
  3. Controlled comparison
  4. Manufacturing decision
Original diagram · Sintaxis Divergente

A worked example

Two hypothetical orientations of the same support estimate 9 g and 28 minutes versus 13 g and 41 minutes. The predicted difference is 4 g and 13 minutes, but loading and useful finish still need review. Removing supports near a delicate tab can affect the choice. The comparison must preserve both numerical estimates and functional reasons.

Your turn

  1. Build a cardboard prototype and request the planned fit test piece; record in Google Docs what each does and does not establish.
  2. In Bambu Studio, compare two orientations with the same profile and justify the choice using time, mass, supports and function.
Pause and check

Why might the option with fewer estimated grams be unsuitable?

↑ Back to the index

4.6. Fit, fastening and integration

Learn · theory and practice

Integrating the support relates it to structure, sensor, control and actuation. It must stabilise the component without covering its sensitive area or obstructing mechanism travel. Resting, snap-fit and screw joints have different conditions: access, rigidity, space, removal and material behaviour. Choosing one requires explaining allowed and constrained movement rather than merely showing a finished box.

Test insertion, removal, connector access and stability with the device disconnected. After assembly review, a supervised functional test shows whether the module still performs its task. If contact occurs locally, measure there and propose a local change. Preserve object measurement, nominal and actual opening, version and before-and-after results. A cardboard model can demonstrate spatial integration but not PLA fit or strength. If printing remains pending, state that status and provide available physical validation without replacing it with a promise or presenting simulation as manufacturing.

  1. Support
  2. Held component
  3. Access and movement
  4. System function
Original diagram · Sintaxis Divergente

A worked example

The board inserts and removes correctly, but a wall covers the button needed to restart the project. Reducing all dimensions could worsen the cavity. A local opening addresses the observed fault. Retest the button, removal and stability because removing material can solve access while weakening fastening. Demonstrate improvement through affected requirements rather than just another image.

Your turn

  1. In Google Docs, prepare and record insertion, removal, access and stability tests; state the material and version actually tested.
  2. With reviewed assembly, perform a supervised functional test of the integrated module and explain structure, sensor, control and actuation in diagrams.net.
Pause and check

Which additional test is needed after changing an opening near a fastener?

↑ Back to the index

4.7. Documenting reproducible assembly

Learn · theory and practice

The web sheet explains how to use and review the part. HTML organises headings, paragraphs, lists, links and images; CSS changes presentation and readability. An assembly section can have an id linked from an index. Steps should identify module, version, orientation, parameters and checks. An original image is useful when it shows the relevant detail; its alternative text explains that detail rather than merely saying “photo”.

Relative paths link resources inside the project folder, whereas an address from a personal folder can fail when shared. Preserve folder structure and test links to the editable model and corresponding export. The advertised file must match the stated dimensions and version. Authorship, licence and permission differ: citing someone else’s model does not automatically authorise modification or distribution. Identify what you created and what you adapted under compatible conditions. A clear sheet supports reproduction but does not replace mechanical tests; content, navigation and physical operation require complementary checks.

  1. Parameters and version
  2. HTML instructions
  3. Linked files
  4. Repeatable assembly
Original diagram · Sintaxis Divergente

A worked example

The sheet shows version 2 with wider access, but its link downloads version 1. Navigation can work while still enabling manufacture of the wrong part. Checking only whether a link opens is insufficient: verify filename, parameters and version too. That correspondence connects documentation and object and avoids repeating a fault already corrected.

Your turn

  1. In VS Code for the Web or the classroom editor, create an HTML/CSS sheet with parameters, steps, an original image, alternative text, credits and relative links to editable files.
  2. In Google Docs, record a path or version incident, correct it and compare the linked file with displayed parameters.
Pause and check

Why can a link that opens correctly still provide insufficient evidence?

↑ Back to the index

4.8. Physical and digital review

Learn · theory and practice

The product combines a part or available physical validation with files enabling process reproduction. Dimension tests check measurements and units; fit tests check insertion, removal and connection; slicing tests compare orientations with a constant profile. These are different kinds of evidence, and no photograph automatically combines them. State whether the record observes cardboard, a test piece, a print or functional assembly and what each supports.

The web test relocates the folder and checks index, images, downloads and links in a narrow window. Moving it reveals personal paths and hidden dependencies. Also check that the downloaded file matches the described support. An improvement may reduce material, solve access or ease maintenance; compare before and after while preserving function and without attributing total environmental impact to one gram figure. While the teacher organises printing and removal, the team continues documentation and tests. Each partner explains a dimension, mechanical decision and correction within the same two submissions.

  2. Physical evidence
  3. Relocated folder
  4. Integrated review
Original diagram · Sintaxis Divergente

A worked example

Another pair opens the relocated folder and finds the model but not an image stored on the author’s desktop. The physical support may work while documentation remains incomplete. Repeating navigation from the submitted folder locates the dependency. After correcting the path, check image, alternative text and model download to ensure the package supports reviewing the whole product.

Your turn

  1. In Google Docs, collect physical and digital tests with version, condition, expected and observed results and scope of each piece of evidence.
  2. Relocate the sheet and files folder, open it in a browser and ask another pair to follow the described assembly without additional directions.
